Most custom patches are 2 to 4 inches (5 to 10 cm), and 3 inches (7.6 cm) is the most popular size. Hat patches usually run 2 to 2.5 inches, chest and sleeve patches 3 to 4 inches, and back patches 8 inches and up. The right size depends on where the patch goes and how much detail your design has.
This guide shows the usual size for each placement, how small your text can go, how size changes the price, and how to check a size before you order. Legion Patches prices 2, 3, 4 and 5 inch patches instantly, from 25 pieces.

Common patch sizes by placement
Start with where the patch will be worn. These are the ranges that look right on most garments and gear.
| Placement | Usual size | Notes |
|---|---|---|
| Hat or cap front | 2 to 2.5 in (5 to 6.5 cm) | Taller than about 2.5 in can bend over the cap’s crown. |
| Beanie | 2 to 3 in (5 to 7.5 cm) | Keep it narrow enough to sit on the cuff. |
| Left chest (shirt, polo, jacket) | 3 to 3.5 in (7.5 to 9 cm) | The classic logo spot. |
| Shoulder or sleeve | 3 to 4 in (7.5 to 10 cm) | Common for uniforms and department patches. |
| Name tab | 3.5 to 4.5 in wide, about 1 in tall (9 to 11.5 by 2.5 cm) | One line of text. |
| Backpack, bag or gear panel | 3 to 4 in (7.5 to 10 cm) | Velcro panels often take 2 by 3 in or 3 by 4 in. |
| Jacket or vest back | 8 to 12 in (20 to 30 cm) | Quoted by hand. See our MC back patch guide. |
If you are not sure, 3 inches is the safe default. It is big enough for a logo to read clearly and small enough to fit almost anywhere.
How patch size is measured
Patch size is the size of the finished patch, including the border. A 3 inch round patch is 3 inches across. For shapes that are not square or round, such as a wide shield or a long bar, tell us both the width and the height when you order. We confirm the exact dimensions on your mockup before anything is made, so there is no guessing.
Unusual shapes are possible too, such as a patch cut to the outline of your logo. Choose Custom on the quote page and describe the shape, and we price it by hand.
How small can text and detail go?
Size is not only about looks. Every patch type has a limit on how small text and lines can be before they blur. This is the most common reason a patch needs to go up a size.
| Patch type | Smallest text that stays readable | Detail level |
|---|---|---|
| Embroidered | About 1/4 in (6 mm) tall | Bold shapes and clear lettering. |
| Woven | About 1/8 in (3 mm) tall | Fine lines and small text. |
| PVC | About 3/16 in (5 mm) tall | Raised shapes, solid colors. |
| UV + PVC | About 1/8 in (3 mm) tall | Full-color print, gradients. |
| Sublimated | About 1/8 in (3 mm) tall | Full-color print on fabric, photos. |
These are working guidelines, not hard rules. Letter style matters too: thin script fonts need more room than bold block letters. If anything in your design is too small, we flag it on your free mockup and suggest a fix, such as a larger size, a simpler font or a woven patch, which holds small text best.
How size changes the price
Bigger patches use more thread or material and take longer to make, so the price per patch goes up with size. Here is what 100 embroidered patches with sew-on backing cost at each size, from the Legion Patches price list:
| Size | Price per patch | Total for 100 |
|---|---|---|
| 2 in (5 cm) | $3.01 | $301.00 |
| 3 in (7.6 cm) | $3.67 | $367.00 |
| 4 in (10.2 cm) | $4.23 | $423.00 |
| 5 in (12.7 cm) | $5.17 | $517.00 |
Quantity moves the price more than size does. Going from 100 to 250 patches usually saves more per patch than dropping a size. See how much custom patches cost for the full breakdown, or use the quote page to see your exact price.
How to check a size before you order
- Print your design at the size you are considering. Most printers let you set an exact size in inches.
- Cut it out and hold it on the actual hat, shirt, jacket or bag.
- Step back about 6 feet (2 m). If you cannot read the main text from there, go bigger or simplify.
- Check the smallest text against the table above for your patch type.
- Compare with something you already own. An existing patch or logo on a garment is the best reference.
This takes five minutes and saves you from ordering 100 patches that are too small to read.

Sizing a set of patches
Many orders are not one patch but a set: a chest logo and a sleeve flag, a front club patch and name tabs, or a full team kit. When patches will be seen together, plan their sizes together.
- Keep a clear size order. The main logo should be the largest patch on the front. Name tabs and small badges should sit below it in size.
- Match heights for patches in a row. Patches sewn side by side on a sleeve or a bag look best at the same height, even if their widths differ.
- Use one border style across the set. Matching borders make different sizes look like they belong together.
- Order the set at once. Legion Patches mocks up every piece of a set together, so colors and proportions match before anything is made.
If you are building a set for a club, department or team, tell us where each patch goes when you order. We check the sizes against each other on the mockup and suggest changes if one piece looks out of balance.
Common mistakes
- Choosing size by looks on a screen. A design zoomed in on a monitor looks much bigger than it will be. Print it at real size.
- Too much text for the size. A slogan, a website and a phone number will not fit on a 2 inch patch. Cut the text or go bigger.
- Hat patches that are too tall. Anything much over 2.5 inches tall can fold over the crown of a cap.
- Forgetting the border. The border takes some of the space. Leave room around the edge of your design.
- Mixing sizes across a set. If patches will sit side by side, order them at matching sizes so they line up.

By the finished patch, including the border. For shapes that are not square or round, give us the width and height and we confirm the exact size on your mockup.
How small can text be on a patch?
About 1/4 inch (6 mm) tall for embroidery and about 1/8 inch (3 mm) for woven and UV + PVC patches. We flag anything too small on your free mockup.
Can I order patches larger than 5 inches?
Yes. Our instant prices cover 2 to 5 inches. Larger patches, such as back patches, are quoted by hand. Message us the size and artwork.
